Inverter Sizing: Why 80% of Returns Are Avoidable

Our returns desk keeps honest statistics, and they point at an uncomfortable truth: customers rarely return inverters because the hardware failed. They return them because the hardware was never going to work for their load. The good news is that the three mistakes behind most returns are all avoidable at the point of purchase.

Mistake one: sizing to the bill, not the surge

A 3.5kVA inverter comfortably carries a home whose appliances draw 2.5kW — until the borehole pump starts. Induction motors draw three to six times their rated power for the second they spin up, and an undersized inverter interprets that surge as a fault. The fix is a surge audit, not a bigger guess: list every motor load (pumps, compressors, AC units), multiply the largest by its start factor, and size to survive the worst simultaneous start. Mistake two: ignoring battery voltage mathematics

An inverter is only half a system. A 5kW load on a 24V battery bank pulls over 200 amps — cooking cables, tripping breakers and murdering batteries that were priced, not engineered. Above roughly 3kW of sustained load, 48V architecture stops being a preference and becomes physics. This single incompatibility — right inverter, wrong-voltage battery bank — accounts for a quarter of our category returns on its own.

Mistake three: the generator handshake

Hybrid inverters charge from generators, but generators are dirty power sources: voltage sag, frequency wander. Budget sets below a certain quality simply fail the inverter's input tolerance, and the customer concludes the inverter is faulty. If your backup plan includes a generator, check the charging input specifications against your set — or ask us to. It is a two-minute question that prevents a two-week disappointment.
